I am developing a compact wearable infant wellness monitor prototype with a target diameter of 25–30mm. The device will monitor heart rate continuously and transmit data via BLE to a mobile app. I need assistance with PCB design review, manufacturing, and SMT assembly. The PCB should be circular, preferably 4-layer, and as small as possible. Flex or rigid-flex PCB options are of interest if feasible. Key components include Nordic nRF52840 or ESP32-C3 Mini, MAX86141 or MAX30102 sensor, BMI270 accelerometer, and support for a 3.7V LiPo battery with magnetic pogo-pin or USB charging. Please provide PCB stack-up recommendations, DFM and BOM review, Gerber guidance, and suggestions for reducing PCB size. I also need information on estimated manufacturing cost, minimum achievable dimensions, recommended battery connector, flex PCB feasibility, BLE antenna layout, and assembly lead times. The design priorities are small size, low heat generation, low power consumption, stable BLE signal, and wearable integration.
